The Project Story
The objective was to create a clean-label, oven-baked snack that combines high protein, high dietary fiber, and gluten-free ingredients while offering a variety of bold, consumer-favorite flavours including Barbecue, Sour Cream & Onion, Spicy Sriracha, Sea Salt, Cheddar Cheese, and Tangy Ketchup.
The product was envisioned as a healthier alternative to conventional fried snacks for health-conscious consumers seeking functional nutrition and indulgent taste in one product. Adhrysa Lifescience led the complete product development process, including ingredient selection, protein optimization, seasoning development, texture engineering, pilot-scale processing, shelf-life validation, and commercial manufacturing support. Every stage focused on achieving superior crunch, flavour consistency, nutritional integrity, and scalable production while maintaining clean-label standards.
The Challenge
Developing a protein-rich chickpea chip required balancing protein content, dietary fiber, texture, expansion, and flavour delivery without compromising consumer acceptance. Increasing plant protein levels often resulted in dense textures and reduced crispiness, requiring multiple formulation and process optimization trials.
Achieving a light, crunchy structure through an oven-baked process instead of deep frying presented additional technical challenges. Extensive work was undertaken to optimize dough hydration, extrusion parameters, baking profiles, and seasoning adhesion while maintaining product integrity during processing and packaging.
Each flavour variant required individual seasoning optimization to ensure authentic taste, uniform coating, and long-lasting flavour stability without excessive sodium or artificial additives. Moisture management, oil migration control, shelf-life stability, and packaging compatibility were also critical factors evaluated throughout development to ensure consistent product quality under commercial storage conditions.
